Overview

For Wipro Consumer Care's premier luxury fragrance and personal care brand, Yardley London, consumer packaging demands impeccable aesthetic presentation coupled with unambiguous tamper evidence.

This project focused on the complete engineering, Key Line Drawing (KLD) drafting, print validation, and high-speed tunnel trials for full-body micro-perforated PETG shrink sleeves.


Technical Engineering Challenges

  1. Contour Distortion Control: Complex asymmetric curves of the Yardley bottle required non-linear shrinkage compensation during prepress artwork mapping.
  2. Shrink Curve Matching: Preventing "dog ears", smiling effects, and thermal blistering around the narrow bottle neck and cap shoulder.
  3. Clean-Tear Micro-Perforations: Engineering a perforation pattern strong enough to withstand high-velocity pneumatic shrink tunnels without premature bursting, yet smooth and intuitive for consumers to peel open.

Development Process

1. Substrate Selection (PETG vs. PVC)

  • Replaced legacy PVC film with environmentally superior, high-shrink Polyethylene Terephthalate Glycol (PETG) with transverse direction (TD) shrinkage capability exceeding 75%.
  • Maintained dimensional stability in machine direction (MD) below 3% to eliminate vertical distortion.

2. AutoCAD Key Line Drawings (KLD) & Grid Mapping

  • Built high-precision 2D Key Line Drawings in AutoCAD factoring in bottle dimensional tolerances and thermal expansion.
  • Deployed radial distortion grid testing to pre-distort the brand graphics, ensuring text, heraldic crests, and branding remained undistorted post-shrink.

3. Steam & Hot-Air Shrink Tunnel Optimization

  • Conducted multi-stage heat tunnel profiling, tuning nozzle angles, airflow velocities, and temperature gradients from pre-heat zone (85°C) to final finish (110°C).
  • Formulated T-style dual vertical micro-perforations along the cap perimeter for effortless opening.

Results & Impact

  • Flawless Finish: Achieved 360-degree high-gloss print fidelity with zero seam wrinkling or thermal hazing.
  • Consumer Tamper Confidence: Provided reliable, visible evidence of integrity for high-value export gift sets.
  • Seamless Line Integration: Scaled into high-speed packaging lines with zero throughput bottlenecking.
